Digitally Manage Automotive Warehouses and Prevent Production Downtime
Freitag, Okt. 9, 2026
For logistics managers, supply chain managers, production planners and material flow managers in Poland’s automotive industry, warehouse management therefore has a direct impact on production reliability. The objective is not simply to keep more stock. It is to know exactly which components are available, where they are stored and whether they will reach production on time.
Production supply starts with accurate inventory data
Automotive warehouses often handle a broad range of components, from small parts and electronic components to assemblies and production materials. These items may move between goods receipt, reserve storage, picking areas and production supply several times.
Every unrecorded movement reduces inventory accuracy.
With COSYS Warehouse Management Software, goods receipts, putaway, relocations, picking and other stock movements can be recorded digitally. Storage locations and quantities remain linked to the respective item, providing employees with an up-to-date view of available stock.
A device such as the Zebra TC701 can be used for mobile data capture. Employees scan components and storage locations directly where the physical movement takes place instead of recording information later at a stationary workstation.
Material availability is more than total stock
A common problem becomes visible when the system shows sufficient total inventory, but production still cannot access the required material.
For example, 600 units of a component may be available across the site. If most of them are located in reserve storage while the production supply area is almost empty, the total quantity alone provides little information about short-term availability.
Warehouse management must therefore distinguish between overall stock and location-specific availability. This is particularly important when components are supplied to several production areas or assembly lines.
Digital transport and replenishment processes can ensure that material movements between warehouse areas and production are documented instead of disappearing into an organisational blind spot.
Traceability matters in automotive logistics
In the automotive sector, knowing the quantity of a component is often not enough. Depending on the material and process, information such as batches, serial numbers or individual handling units may also be relevant.
Digital capture makes these characteristics part of the stock movement. If material is relocated, picked or supplied to production, the corresponding transaction remains traceable.
This creates a more reliable basis for answering operational questions: Which stock was used? From which storage location did it originate? Where was it moved? And which quantities remain available?
For suppliers and manufacturing companies operating within tightly coordinated automotive supply chains, this level of transparency can be essential when investigating deviations or reacting to material shortages.
Identify shortages before production is affected
The next step is to use warehouse data not only for documentation but also for planning.
COSYS Business Intelligence can analyse inventory levels, stock movements, consumption and other warehouse KPIs. This helps identify components whose stock is declining unusually quickly or materials that repeatedly reach critical levels.
Forecasting can add a forward-looking perspective. Historical consumption and movement data can be used to identify recurring demand patterns. This does not eliminate fluctuations in production demand, but it provides planners with an additional data basis for recognising potential shortages earlier.
For Polish automotive plants and suppliers with high material throughput, this can be particularly valuable: the goal is to react before a missing component reaches the production line.
Process Mining reveals problems in material supply
A shortage does not always originate in purchasing or inventory planning. Sometimes enough material is available, but the internal process takes too long.
Process Mining uses recorded event data to reconstruct actual process flows. This can reveal, for example, that replenishment orders remain open for too long, components repeatedly pass through additional storage locations or certain internal transfers regularly take longer than expected.
This distinction matters. Increasing safety stock will not solve a process problem if the real bottleneck is the movement of material from reserve storage to production.
Protect production without simply increasing inventory
Reliable automotive logistics requires a balance. Too little material increases the risk of shortages, while excessive safety stocks tie up capital and warehouse capacity.
COSYS combines warehouse management, mobile data capture, in-house logistics and suitable hardware with Business Intelligence, Forecasting and Process Mining. This allows companies to examine both sides of the problem: Is enough material available, and does it move through the warehouse quickly enough to reach production when required?
For automotive manufacturers and suppliers in Poland, this creates a data-driven foundation for improving material availability without relying solely on larger buffers.
Test digital warehouse processes
